If you consider for redesign another way is to decentalize the cabling.
A central controller can interact with multiple "slave" controllers using a topology like: - the Automation CAN, - the Clasic RS232, - the Industrial RS422, - the modern Ethernet (TCP/IP), - the gadget WiFi (Wireless), - the Mobile GSM, - ... by this kind of setup it is created a decentralised system of multiple units (each of 8, 16, 32, 40, 64, 128 IOs). Each unit can be more close to the signals. The main controller interact with every system and propably to a PC (or SUN) for user information and control. The need for much less cabling is also obvius.
